Some slots are too small in my Dansco type set book. I have tried to use an exactly knife to open it up but it hacks the heck out of the slot. Anyone else ever see this or have a solution?

The US struck some early quarters with different diameters -- yes, intentionally.
Since the design is the same BUT the reduced diameter is less expensive I suspect the made their album for the less expensive coin.
If you have the earlier Large Diameter it won't fit.

There may be other face value coins with the same differences.

No solution that I know of.

My Lettered Edge Capped Bust half dollar was a bit big for the hole. As I mentioned before, I used a pencil to stretch it out some. The half dollar is still tight, but fits.

The earlier Capped Bust quarter dollars will not fit in the 7070. You must use the reduced diameter (1831-1838) to fill that hole.

Many Albums are like that. Over the years I've simply taken front and rear slides out and used a coin one size larger to hone out those slots. By that I mean use a Nickel to enlarge a Cent slot, Cent to enlarge a Dime slot, etc. Been doing this for many years and no problems at all.

Since I mostly collect for fun and hole filling, I only have one Dansco ( State Quarters) because they are so expensive, but I love them and will get more as budget allows and the cheaper folders fill up.

I have found some brands of folders troublesome when trying to get coins into them. I wrap the handle of an oyster knife in a dishtowel and usually they will slip in with a gentle pressure on the edge of the coin.

Same for me only because I prefer to keep my coins in a 2x2 or air-tite.

Just a thought, could a large drill bit be used to open up a hole? If the right size isn't available I'm sure the method Just Carl mentioned would work.

Wrap a piece of sandpaper around a dowel just smaller than the hole and make sure you keep going in full circles [so no flat spots]

You've found the magic formula. Almost all Folders have the slots made so that the top of the slot is smaller than the inside. This tapering is done to help keep in the coins. Otherwise the coins would just fall out. Some people bend the Folder at the location where they are adding a coin. Sometimes that works too.

Basically what I did with the pencil, replying on pressure more that friction. Good idea, though. Would work if I had to size it more that I could with the pencil alone.
