Does anyone know how particular PCGS is about receiving the coins in the 2 1/2 in mylar flips they recommend. The only ones I have are about 2 inches and a bit on the tighter side. I was wondering if I should purchase the size they recommend or, if it doesn't matter, leave them as is.

2 inch are fine.

Things with staples are the one thing they will send right back

What they prefer are the soft Crown sized flips, just makes it easier for them to remove the coins, most of the soft flips contain PVC and shouldn't be used for any long term storage, though a trip to the graders should not cause any issues. PVC out gassing and goo doesn't form that quickly, many dealers use the soft flips as well as the coins they have aren't in inventory for long anyways.

Some of the newer soft flips are PVC free, but they cost a lot more money, which isn't prudent for something you are basically throwing away.

For proof coins I always use the poly bag protection inserted into the crown flip to prevent any sliding scuffs or scratches.

Yes as basebal21 said regular 2x2 (NO STAPLES) will suffice in a pinch.

I didn't think it applied here, but just to add general information you can also submit things in the OGP if you want everything in it graded. PCGS will return the OGP at no extra cost.

Although you are taking a chance submitting dollar-size coins in 2" flips.
Tight fit can result in damage.

At the coin shop I work at, we use crown sized flips when we send stuff off for grading, but I don't think they're too picky on the size of the flips. As already mentioned, 2x2s or stapled flips will be rejected.
